Abstract

In industrial production, the power distribution system is a core component of energy consumption. For high-energy-consuming factories, electricity costs often account for more than 30% of total operating expenses, and the selection of power distribution equipment directly determines energy efficiency. This article will explore energy-saving optimization strategies for high-energy-consuming plants from three perspectives: equipment selection principles, key equipment optimization, and the application of smart technologies.

I. Core Principles for Selecting Distribution Equipment

The selection of power distribution equipment for high-energy-consumption factories must adhere to three core principles: "efficiency, reliability, and suitability." Efficiency means that the equipment should minimize energy loss under rated load—for instance, transformers should be chosen as energy-saving models with no-load losses below 0.5% and full-load losses below 1.2%. Reliability ensures continuous production needs are met; therefore, critical equipment is recommended to feature a dual-circuit power supply design, guaranteeing that a single-point failure won’t disrupt overall operations. Suitability, meanwhile, requires selecting equipment capacity based on the factory’s specific load characteristics, avoiding the inefficiency of "over-engineering" by using oversized equipment for lighter loads, which leads to unnecessary no-load losses. For example, a steel enterprise upgraded its existing S9-type transformers to SH15-type amorphous alloy transformers, achieving annual energy savings of 1.2 million kilowatt-hours—equivalent to reducing carbon dioxide emissions by 780 tons.

II. Energy-Saving Optimization Solutions for Key Equipment

1. Transformer Optimization: Utilizing on-load tap-changing transformers allows for dynamic adjustment of output voltage, preventing excessive voltage that leads to line losses. For factories experiencing significant load fluctuations, it is recommended to install intelligent capacity-adjustable transformers, which can automatically switch between capacity modes based on the actual load requirements. A certain chemical enterprise achieved an impressive reduction in equipment comprehensive loss rate—from 4.2% down to 2.8%—by installing intelligent capacity-adjustable transformers, resulting in annual electricity cost savings of 850,000 yuan.

2. Motor System Retrofit: Industrial motors account for 60%-70% of a factory's total electricity consumption. Upgrading to variable-frequency motors with IE3 or higher energy efficiency ratings can significantly reduce energy use. For applications like fans and pump loads, adopting variable-frequency speed control technology can boost system efficiency by 20%-30%. One paper mill, after replacing all its fixed-speed motors with variable-frequency motors, achieved annual power savings of 3.6 million kWh, with a payback period of just 1.8 years.

3. Reactive Power Compensation Device: Installing intelligent reactive power compensation cabinets can maintain the power factor above 0.95, significantly reducing reactive power losses in the lines. It is recommended to adopt a combination of dynamic and static compensation methods, with fast-response SVG static var generators configured specifically for impact loads. For instance, an aluminum processing company achieved an 18% reduction in line losses—and an average monthly electricity cost reduction of 120,000 yuan—by optimizing its reactive power compensation system.

3. Application Upgrade of Intelligent Distribution Systems

1. Energy Management System (EMS): Deploying smart meters and sensor networks to collect real-time electricity usage data from every stage, enabling big data analysis to identify opportunities for energy savings. At one automotive manufacturing plant, the EMS system revealed that the compressed air compressor fleet was operating with 23% excess capacity. After optimization, the plant achieved annual energy savings of 1.9 million kWh.

2. Smart Circuit Breakers: Equipped with communication-enabled smart circuit breakers, these devices enable remote monitoring and predictive fault detection. When equipment experiences overload or leakage current, the system automatically cuts off power and sends alert notifications, preventing energy waste and mitigating safety risks. After an electronics factory installed smart circuit breakers, its equipment failure rate dropped by 40%, resulting in annual maintenance cost savings of 650,000 yuan.

3. Distributed Energy Integration: For factories that meet the necessary conditions, a photovoltaic power generation + energy storage system can be installed to create a microgrid architecture. During the day, solar power generated is prioritized for factory use, with any surplus electricity stored in energy storage devices. At night or during cloudy and rainy days, the stored energy from the system provides power to the facility. For instance, a 5MW photovoltaic power plant built at a certain food processing plant generates up to 6 million kWh of electricity annually, covering 35% of its own energy needs.

4. Full Lifecycle Cost Management

Energy-saving optimization requires establishing a full-lifecycle cost model for equipment, comprehensively accounting for procurement costs, operating expenses, maintenance costs, and residual value. For instance, although high-efficiency transformers are 20% more expensive to purchase, their total lifecycle costs over 20 years are 35% lower than those of conventional transformers. It is recommended to adopt the Energy Management Contract (EMC) model, where a professional energy service company invests in upgrades, and the factory repays the investment by using the electricity cost savings—enabling energy efficiency improvements with zero upfront capital outlay.

Conclusion: Energy-saving optimization of power distribution equipment in high-energy-consumption factories is a systematic endeavor that requires coordinated progress across three key areas: equipment selection, system upgrades, and intelligent applications. By adopting energy-efficient devices, deploying smart monitoring systems, and refining energy management strategies, typical factories can achieve electricity savings of 15% to 30%. In the context of the "Dual Carbon" goals, energy-efficient upgrades to power distribution systems are not only an effective way to reduce operational costs but also an essential choice for companies to fulfill their social responsibilities. Looking ahead, as technologies like digital twins and artificial intelligence continue to be integrated more deeply, industrial power distribution systems will have even greater potential to enhance their energy efficiency.
